Gym flooring: what handles dropped weights and what cracks
Thickness by zone, rolls versus tile, slab tolerance, moisture, and the two rules that prevent injuries.
Flooring is the cheapest place to save money and the most expensive place to be wrong. A failed floor means pulling equipment off it, so the mistake costs several times what doing it right would have.
Thickness by zone, not by room
The most common error is buying one thickness for the entire facility. Different zones do different work.
- Cardio and machine areas — 8mm (about 5/16 inch). Treadmills, ellipticals, and bikes need underfoot comfort and durability, not impact absorption. Nothing is being dropped here.
- General free-weight areas — 9mm (3/8 inch). Dumbbells, kettlebells, benches, and general barbell work. This handles the incidental impact of equipment being set down rather than dropped.
- Heavy lifting and bumper plate zones — 12mm (1/2 inch) and up. Olympic lifting and anything dropped from height. This thickness is protecting your slab and controlling sound as much as it is protecting the floor surface.
- Dedicated drop zones and platforms — interlocking rubber from 12mm to 25mm, or a built platform with inserts. If members are dropping from overhead, this is not the place to economize.
Rolls, tiles, or interlocking
Rolls run 5 to 12mm and give you a continuous surface with few seams. Best for large open cardio and machine areas where appearance and a smooth surface matter.
Tiles run 8 to 25mm. They are easier to carry into a tight space, easier to phase in over time, and far easier to repair — you replace one tile instead of a section of roll.
Interlocking mats at 12 to 25mm are the heavy-duty option for drop zones and platform areas.
For a phased build-out or a room with awkward access, tile usually wins on practicality even when roll would look better.
The subfloor matters more than the rubber
This is the part that gets skipped.
Concrete slab on grade. You can install directly, but the slab has to be flat and dry. The working tolerance is roughly 1/8 inch of variation over 10 feet. Out-of-tolerance slabs telegraph through rubber and create both a trip hazard and premature wear.
Moisture is the quiet killer. A slab on grade without a proper vapor barrier will push moisture up into adhesive and backing. Test the slab. This is a standard test any flooring contractor can run, and it costs a fraction of replacing a floor that failed in year two.
Upper floors above occupied space. If there is a tenant, an office, or a lobby underneath you, you need acoustic underlayment beneath the rubber. Sound transmission complaints have shut down more second-floor gyms than any other single issue, and it is far cheaper to solve before installation than after.
Wood subfloors need extra attention to both flatness and moisture, and some manufacturers restrict warranty coverage over wood. Confirm before ordering.
Existing flooring generally comes up first. Installing over old vinyl or carpet is a shortcut that shows within a year.
Two rules that prevent injuries
Do not mix thicknesses without transition strips. A 3/8 inch zone meeting a 1/2 inch zone creates a raised edge across a walking path. That is both a trip hazard and an accessibility problem.
Do not stack an entire floor. Overlaying thicker material in a localized drop zone is normal practice. Stacking layers across a whole room causes shifting and instability under equipment.
Sequence it correctly
Flooring goes down before equipment arrives. Not the same week — before. Adhesives need cure time, and a rig cannot be anchored through flooring that has not set. Every delayed opening we have seen traced back to equipment landing on a floor that was not ready.
